Offline-store file has 2GB limit on Mac OS X. See Bug 532323. See Bug 538610 for problem when exceeded the limit. See also bug 537498 for problem even if folder size is smaller than the limit. Rebuild-Index deletes offline-store and re-downloads mails. What is file size after rebuild-index?

Will take a look at those bug links. Rebuilding index now......
File size currently about 20MB, nothing active in Activity Viewer, but seems a bit quick to have already re-downloaded 2GB of messages... ;-)
(oops, ignore last message, seems like the Rebuild disabled the sync ...), busy downloading now....
